We had a similar situation happen on printing reports before, the solution was installing one of the word hotfixes. Might be worth trying it if you have a spare pc to test it on?

    word2010-kb2553912-fullfile-x86-glb.exe

Is the one I use to fix it on ours, but can't ensure it'll do your issue as ours was slightly different Might be worth testing it though

Have you tried running them on the server?

SIMS can be very inefficient with memory which can cause errors particularly with reports.

A little off topic but an example of SIMS being inefficient:
Try uploading a batch of reports to DMS from Individual Reports manager, but cancel half way through; none of them will be uploaded.

This means that SIMS generates all of the reports first, stores them all in memory (or possibly in a temp location on the HDD, I'm not sure), then uploads them.

It would be much more efficient to generate, upload and remove from memory/storage, not to mention remove the irritating side effect that if it crashes at any point during processing, you have to start from scratch.

    But that's another rant entirely

If you can get them to print at all, i'd say it's a memory issue, as opposed to the hotfix one, but run the hotfixes anyway.
How big is a single individual report? Does it have a large picture / logo on it. If so, can you reduce size and put into the header so it's only there once instead of on each page. When i first looked at the reports here the large res logo was manually inserted on each page of the template!
Report generation does what @LosOjos said about DMS upload, first it generates them all, then prints.
At my old school, i used to have to do a year group split into 3 sections else even the server sending direct to large printer in repro would conk out and freeze.
